Can you top up worn grout with new grout or epoxy? A Bromley master tiler on why skimming over fails, how deep joints must be raked, and when epoxy is right.

No, you cannot put new grout on top of old grout and expect it to last. Grout works by filling the joint to a proper depth and bonding to the clean tile edge either side of it, and a thin skim over existing grout has neither depth nor a surface to key into. If your joints have worn down, the only repair that holds is raking the old grout out to depth and refilling properly.

What happens when you skim new grout over the old?

People ask me this constantly, usually about a kitchen floor where the joints have sunk below the tile face. The instinct is sensible. It still does not work.

Cement grout takes its strength from mass and from mechanical bond to the tile edge. Spread two millimetres over an existing joint and you have almost no mass, no contact with the sides of the tile, and a bearing surface of old grout that has spent years absorbing detergent, sealer and grease. Nothing keys into that. You get a fortnight of looking tidy, then powdering, then flaking, starting in the traffic route.

The same goes for epoxy. Superb material, but it is a resin that needs a clean, dry, correctly sized cavity. Wiped over old cement grout it delaminates in sheets, and takes longer to remove than to apply.

Why has my grout worn down at all?

Worth understanding, because otherwise the new grout goes the same way.

Cement grout is Portland cement, graded sand and polymer, and Portland cement hates acid. Limescale removers, descalers, acidic bathroom sprays and household vinegar dissolve the binder and leave the sand behind as loose grit. Then there is abrasion: scouring powder, gritty cream cleaners, wire and hard nylon brushes take the face off the joint.

Neither does visible harm on the day. It is cumulative, and years of weekly scrubbing is how a joint ends up 3 to 4mm below the tile, deeper in the strip in front of the sink or oven.

Worse, it feeds itself. A recessed joint holds dirt a flush joint would not, so the floor looks dirtier, so it gets scrubbed harder, so more grout goes. By the time I see one, the joints across the middle of the room are visibly deeper than those under the units. My routine for tile faces is in cleaning bathroom tiles, and it applies on a kitchen floor too. On the joints themselves, keep acidic limescale remover off cement grout, rinse at once if it runs onto a line, and lift build up with a pH neutral cleaner and a soft brush.

Why does very pale grout on a kitchen floor always look dirty?

Two problems, and they compound.

On a kitchen floor, the first problem is contrast. A very pale grout puts every particle of dust, every crumb, every scuff of shoe rubber against a white background. A mid grey holds the same dirt and you do not see it.

The second is porosity. Cement grout is porous, so grease, oil, coffee and dirty mop water soak in. Once that has penetrated it is a stain in the material, not a film on it, and surface cleaning will not lift it. Sealing buys time, but sealers wear off in the traffic route first.

If you are regrouting anyway, reconsider the colour. I go through the trade offs in the grout colour guide. On a kitchen floor I steer people off the palest option onto something a shade or two down: the same on day one, far better in year three.

What does raking out to depth actually involve?

It is dusty, slow, careful work, and it is the whole job. Refilling is the easy part.

Depth first. Take the old grout back to at least two thirds of the joint depth, which on a floor is the tile thickness, and never leave less than about 3mm of clean joint. On a typical 10mm floor tile that means removing 6 to 7mm. The sides matter as much: they have to come up as clean, square tile edge, because that is the surface the new grout bonds to.

Tools depend on the joint. An oscillating multi tool with a carbide grout blade is the workhorse on a floor. A manual rake suits short runs. An angle grinder is fast on wide straight joints and unforgiving everywhere else: one wander and you have a chipped glaze edge, which becomes a tile repair not a regrout. Dust extraction is not optional: cutting cement and porcelain releases respirable crystalline silica.

Then the joints get vacuumed and blown out, because loose dust acts as a release layer. Refilling goes in sections, worked diagonally across the joints so the grout compacts rather than dragging along them, and struck off to a consistent depth. Cement grout cures to different shades where depth or water content varies, so grout the whole room in one session with one mix ratio.

One more thing: grout is not a movement joint. A large kitchen floor needs a flexible perimeter joint and, over longer spans, intermediate movement joints. If grout keeps cracking along the same line, the floor is telling you it needs to move somewhere, and no grout will fix that. When is epoxy the right answer, and when is it overkill?

Epoxy earns its place on a hard-used kitchen floor. It does not absorb, so grease and red wine sit on top. Acidic cleaners do not touch it. It never needs sealing and it holds its colour, which is exactly where a pale cement grout on a busy floor fails. Mapei Kerapoxy CQ is built for it.

The catch is placement. Epoxy has to come off the tile face before it starts to go off, which is a short window on a warm day. It demands the same full depth clean joint as cement, so raking out is more critical, not less.

It is overkill on a lightly used bathroom wall, where a good polymer modified cement grout is fine. It is the wrong call altogether where the real issue is movement or loose tiles: epoxy is rigid and grips the tile edge harder than the tile edge can resist, so instead of the joint cracking, the tile edge chips. Before committing to either, be honest about whether grout is the problem at all. Hollow sounding tiles, cracks along one line or movement underfoot mean regrouting is cosmetic and the fault is beneath: that is the regrout or retile decision.
